What Actually Drives the Decision
Four things matter more than anything else: how old the duct is, what kind of fault it has, whether the pieces can still be bought, and whether the duct matches the system it is feeding. A pinhole at a boot joint is a repair. Flex duct with a crushed inner liner and a torn vapour jacket is not, because sealing the outside does nothing for airflow inside. Age alone does not condemn a system. We have sealed forty-year-old rigid trunk lines in brick colonials that were tight afterward. We have also condemned twelve-year-old flex that sat in standing water under a vented crawlspace and grew mould through the insulation.
Fault Type Beats Age Every Time
Leaks at seams, boots and plenum connections are the bread and butter of duct sealing. Mastic and mesh on a clean surface holds for years. What we cannot fix with sealant is a collapsed liner, a duct that was undersized from the start, insulation that has fallen off and left bare metal sweating in humid air, or a run that is disconnected and dumping conditioned air into the crawlspace. Rodent damage is its own category. Once the insulation is nesting material, sealing the seams is putting a bandage on the wrong problem. We photograph what we find so you can see it.
Parts, Fittings and Matching the System
Older houses often have transitions and fittings nobody stocks anymore. If a repair needs three custom sheet metal pieces to bring one branch back, replacing that branch is usually the cleaner answer. Matching matters too. If you have just put in a new air conditioner or heat pump that moves air differently than the old one, ducts sized for the previous system will fight it. That shows up as noise at the registers, rooms that never balance, and high humidity in the shoulder seasons. In those cases we talk about resizing the problem runs rather than sealing what was already wrong.
How We Think About It On the Visit
We start at the air handler and work outward. We check static pressure, look at the filter and coil, then get into the crawlspace or attic with a light and a camera. We are looking for disconnections, crushed sections, wet insulation, and how the boots meet the subfloor. Then we compare what the ducts can deliver against what the system needs. If most of the run is sound and the losses are at joints, we quote sealing. If the losses are structural, or half the run is damaged, sealing the good half buys you very little. We tell you which it is and why.
Honest Cases Where Replacement Wins
Replacement is the right call when flex duct has been sitting in a damp crawlspace long enough that the liner is degraded, when a run was undersized and the room has never been comfortable, when rodents have opened up multiple sections, or when a duct system has been patched so many times that nobody can tell what connects to what. It also wins when a house has had additions and the duct layout no longer reflects the floor plan. Sealing a bad layout locks in the bad layout. We would rather redo two problem branches now than come back every summer to reseal the same joints.
Duct Sealing or Duct Replacement — straight answers
Can sealing ducts fix a room that is always hot?
Sometimes. If that room's branch is leaking or disconnected, sealing helps a lot. If the run is undersized or crushed, sealing changes little. We check airflow at the register before promising anything.
Do I have to replace all the ductwork at once?
Usually no. We often replace the two or three worst runs and seal the rest. Whole-system replacement makes sense when the layout itself is wrong or damage is widespread throughout the crawlspace.
Why do my crawlspace ducts sweat in summer?
Humid crawlspace air hitting cold duct surfaces where insulation has fallen off or compressed. That condensation soaks the insulation and speeds the damage. We repair the insulation and look at the moisture source together.
